The best thing to use for door panels is 1/8" ABS. It will last forever. The foam used to sew seats up is usually 1/2" sew foam.

Use 1/8" doorskins from Home Depot they hold staples well and are easy to cut and sand. Scrim backed foam 1/2" is good for sewing pleats. Use luan plywood and if you are concerned about waterproof coat w/Thompsons water seal.

  4. No cardboard is waterproof no matter what the manufacturer says. Like was mentioned use ABS or luan mahogany sheets from the home center. I like the luan sheets 'cuz they're easy to find, I'm familiar with working with them and I spray both sides with paint to seal them up.

The foam you're looking for is called cloth backed foam and any upholstery supply house will have it. Check your local yellow pages or do an internet search for suppliers near you.

If you have any other questions, you can PM me and I'll help you out.
