I posted earlier if anyone had made their own grille insert but there wasn't much info on it. I seen an add on ebay where a guy was selling a glass shell and had installed straight stainless rods by drilling holes in the top and bottom of the shell. and inserting the rods. It looks pretty good. granted it doesn't have the frame running around it but for a budget build I think I might try it.
cant get the pics off ebay.

Why wouldn't you just build a frame and attach the rods to it?

Could do that too, use stainless round rod, I'm not sure how the original frames are made, I think they have a channel or something, made out of stamped stainless, I'm not talented enough to do that but the round rod would work. How do you attach the grill to the shell?
Maybe put 4 studs on the back of the grille and nuts behind the shell?

Yup! Sounds like a plan, then you could remove the whole thing at once if needed.

What size rod should I use for the outer frame and then for the stringers? also is there any type of gasket or insulator between the grille and shell?

No gasket between a stock grille and shell. All of the home made ones I've seen use 1/4" rod for the verticals.

I'm not picturing what you mean? are you saying they used the flat stock for the outer frame and 3/8 rod for the vertical fins?

  9. If your talented enough to build one that looks close to stock than I say go for it. If not, then I say save your money and buy one. I have seen too many half-assed attempts that fall way too short in the style department and look like ass.

I don't think it would necessarily have to look like stock, but it would have to look GOOD! Which may prove to be challenging... I've seen a few homemade ones over the years. I can't recall very many that looked as good as a stock insert!:D
