best damn holes saws on the planet. SPENDY yes, but it's like having a mill / lathe on the end of your cordless. Only complaints are - the 1/4" depth limit kinda blows - Cut outs stick a bit in the saw if you don't use oil
just read through the whole build... nice work! I love it when that much time is spent on the frame. I wanted to ask about your front frame horns... we used to do the same thing when we built model A frames - pie cut it with the plasma, to keep the radius on the bottom corners. Before that we used the bandsaw, but a pair of rails would destroy a blade. Anyways, how did you find welding up the plasma cut? I could not prevent porosity no matter how much I cleaned it. I even ended up cutting the pie right off so I could clean inside the rail. I tried tig, mig, nothing worked well. There was always pin holes when I ground the weld smooth, so I had to go along and tig the pinholes shut. How did they turn out for you? I think someone else mentioned this idea already... how about flaring a 1-1/2" tube, laying the flared end on the outside of the rail, trace it, cut it out, then weld the flared tube to the rail? I'm looking forward to seeing how you plumb it, too.
same issues ( mig ), many pin holes, I just kept workin it with the flap until they were gone. I have like 30 hours in those rails... CRAZY... I tried the bandsaw, and hated the results and then went to the plasma.
Damn you Chopperman! I just got back to work on my A, then found this build thread - now I'm gonna have to check here daily. Your work is amazing, hell I've got easily a dozen pics on my hard drive from your last build. Keep it up!
update: ended up with a 29 Sedan. Pops loves the rake. I hate it, but it's his ride soooooooooo.... rake it is.

Can you go through what you did on the crossmember install in particular the way did the recessed holes. I have been wanting to install my mastercylinder bracket and would like to do it the same way....
