I want to build an aluminum grill for my truck. I want to go with the style where it looks like a sheet of aluminum with 3-5" holes, I think they are called thunder or speed holes, punched into it. I was wondering if you somebody had pics of how to make one or steps. Or even a website that might carry these type. I see them all the time on rods. Thank you

  3. Who cares maybe he has a secrete project.

Snag yourself a piece of .125 aluminum cut it the shape of the grill opening. Get a hole saw and go to town.

If you building a racecar you can get away with thinner aluminum like say .0625 but to survive any length of time on a daily I'd think you would want the thicker stuff.

Oh Knucklehead, if you do this on a late model you can save yourself and the rest of us some grief if you don't post a picture when its done.

For a 3"-5" hole a hole saw or cutting them by hand would be the cheapest route, Start looking for flaring tool ideas. if the hole is in thin sheet stock flaring the hole will greatly increase the strength. A little more info on what you want as far as material flat grill shape? layout?
