    If I make them in a pair, one can be flipped and will work. I recall when I ***emble it last time having to orient the slot correctly.

  5. Well, I had a great idea until I realized that I couldn't find a carbide hole saw that could cut to the needed depth. So Paulz idea will work, although I'd make one addition. Your cut shouldn't be the full 1/2 of the bit diameter, so put a steel spacer between the pieces. You'll have to figure out what's needed. I'd also put a heavy tack weld on each end so the pieces don't move in relation to each other. You can grind those off once drilled.

    This is exactly what you need to do, see the big circle? This looks like your part almost exactly. Plunge an endmill (can be a ball endmill) into the center of the big circle. From there you can hole-saw it, but go real slow and easy. Then mill off what material you don't need.

    If the radius is relatively shallow, you may be able to band saw them apart and clean up the cut edges. I would leave the material long so you can get your left-right parts out of one blank.

    Ahh, yes. Bit more measurements show that it’s 3/4 inch at top. (Of where it was machined out.
    So I’m coming up with a plan, based on all the replies.

    Sorry John, I meant to reply to this. But I don’t have the means to saw a 1 inch piece in half, length wise.
    I can chop it off, etc. but no band saw anymore.
    Well, I have something similar. But wouldn’t work.

    I do have several hole saws, so I’ll maybe look at a test run with one.

    I saw on ebay today new ball nose end mills for a little over 20 bucks. Good enough for a few projects? I would think so.
