Our '27 has a reversed corvair box on it (I reversed it years ago, long term project that hasn't been driven yet...) anyhow trying to adjust the box (steering wheel turns a good 1/4 turn before the wheels do) when the students adjusted the screw on the side to the point where we were getting good results the box developed a loud "click" when the wheel is first turning...
Anyone know where/what to start looking at???? Thanks-

Before tearing it apart, the fact you reversed it at a previous time dictates that you had the main worm ass'y out, and when replacing it adjusted the end play.
I would back off the sector screw, and adjust the worm shaft end play properly. (when adjusted with the end cone, the shaft should have 10 inch pounds of drag)
After setting this to spec, turn the worm shaft to the center: turn all the way to right, then all the way to left, counting turns. Divide the number of turns in half, and turn the shaft back to find center.
(there is a mark on the splined end of the worm shaft to ascertain center, also)
When centered, you can turn in the sector shaft set screw, just snug...(also about 10 inch pounds) and lock the nut.
If the 'click' is still audible, there is internal damage: a chip in the worm, or foreign material between matching entities, gears or bearings.
